Solar Cable and PV Connector Compatibility: An EPC System-Approval Guide

Match conductor, outer diameter, contact, seal, tool and mating family before assembly.

Compatibility rule

A PV cable and connector are compatible only when the exact connector configuration accepts the conductor cross-section, material and class, as well as the finished cable diameter; the correct contact, seal, stripping dimensions and approved crimp tooling are used; electrical and temperature ratings suit the circuit; and the male/female mating pair is approved.

Do not approve by

Physical fit, nominal cable size or the phrase "MC4 compatible."

Why compatibility is a system decision

Cable certification does not certify an arbitrary field-assembled connector combination. IEC 62852 addresses safety requirements and tests for PV DC connectors, while IEC TR 63225 highlights incompatibility risks between connectors made by different manufacturers. Together they reinforce the need to approve the complete assembled interface.

For procurement, freeze a cable–contact–seal–housing–tool–mating combination, not two catalogue descriptions.

Six compatibility checks
Every check must pass for the same controlled assembly.
01 / CONDUCTOR

Cross-section and construction

Match nominal area, conductor material, flexible class, strand construction and plating to the contact instruction. Never cut or fold strands to make a conductor fit.

02 / CABLE

Outer diameter and seal range

The seal grips the finished cable. Two 6 mm² cables may have different outside diameters, so use the product's minimum and maximum diameter.

03 / PARTS

Contact, housing and seal

Identify the complete part-number set and polarity. Similar-looking loose components are not automatically interchangeable.

04 / PROCESS

Tool, die and crimp control

Use the specified strip length, tool, locator and die. Control calibration, operator training, first-off inspection and pull testing where required.

05 / RATING

Current, voltage and temperature

Check each component at the relevant operating condition and use the lowest system rating. Connector data is model-specific.

06 / MATING

Family and cross-mating approval

Use the same approved manufacturer and family unless an explicit evaluated combination is documented. Mechanical engagement alone proves very little.

Factory assembly

Can improve process consistency when parts, tools, polarity, inspection and tests are traceable. The agreed quality plan still needs to define acceptance and quarantine.

Field assembly

Can be reliable with approved components, trained installers, calibrated tools and documented inspection. Ownership of assembly quality must be explicit.

Site inspection and failure prevention

Inspect polarity, full engagement, locking, cable support, bend radius, strain, protection of unmated ends and signs of contamination or damage. Thermography and maintenance checks should follow the project plan and product instructions.

Safety note: never disconnect a PV connector under load unless the product and approved procedure explicitly permit it. PV DC arcs can be sustained.

Frequently asked questions

Q: Does every 6 mm² connector fit every 6 mm² cable?

No. Cable diameter and conductor construction must also match.

Q: What does "MC4 compatible" mean?

It is not a complete approval statement. Identify the exact manufacturer, family and evaluated mating pair.

Q: Can different manufacturers be cross-mated?

Do not assume so. Use only documented approved combinations.

Q: Can one crimp tool be used for all contacts?

Only when the exact manufacturer instruction approves the tool, die and locator.

Q: Does a cable certificate approve the connector?

No. Each component and the assembled combination require review.

Q: What changes trigger a new review?

Any change to cable size, OD or construction, connector parts, tool, mating family or circuit conditions.
